Derailleur pulleys
Replaced old chain with new chain.
new chain with old cassette creates noises when pedaling lite or under load.
new cassette + new chain, same noise.
old cassette + old chain,quiet ride.
maybe guide pulley needs attention/replacement?
anyone have similar problem?
any suggestions?

Old rings? Pulleys too? Of course there's all kinds of adjustment and alignment stuff that is assumed to be not the problem Andy

Same identical cassette or new larger cassette?
Larger cassette could be a b‐screw adjustment. I'm thinking the jockey wheel might be too close or is touching the larger cogs.
It could also be goopy extra OEM oil on the chain and you are hearing the slosh, slosh, in the slop between the rollers & the side plates. Modern chains get their flexibility from somewhere, afterall.
If everything shifts as it should & it's not the jockey wheel touching the cog, I wouldn't worry too much about it.
FWIW: I've never known a jockey wheel to be worn. Let alone worn enough to become a problem

Glad I saw this thread. My Campy idler pulleys are nearing replacement time. It’s an older Nuovo Record derailleur like Mad Honk’s. Anyone have a good source for replacements? My LBS doesn’t carry any Campy small parts.

The replaced pulley is a Shimano and can be found but there are some limitations. The older Shimano pulleys used a 5 mm pivot bolt, and newer ones take a 6 mm pivot. I have been buying pulleys from Chaser Tech that are sealed bearing sets, for around $16 per pair. They have a 7 mm hole for the pivot bolt and there is a reduction spacer available to bring them down to 5 mm. The spacer is a bit thick so I have been shaving it down a bit to get a nice fit in the cage.
The outside diameter of the CT pulleys is about 4 mm larger than the original Campy ones. I am going to re-build one of the derailleurs and grind a pair of the Chaser Tech pulleys to the original Campy O.D. of the jockey wheels. My concern is that the jockeys will be round, and without teeth. But the early Huret re-build-able pulleys were round and they seemed to work ok. I'll report on it when I get it done. Smiles, MH

Here are a few pics of today's overhaul of the derailleur. Lots of grime and took a bit of cleaning. I got a crappy pic of the parts when cleaned and not worth posting here You have seen the before in the previous post. Pics:

finished and all cleaned up
This is ready for a few thousand more miles. I got it as part of a flea bay buy of two damaged derailleurs. I replaced the parts shown and a cable clamp that was missing. I hope this will give you the enticement to repair your derailleur. Smiles, MH

Sorry for hijacking your thread! But I think it may be a combination of parts that have worn together over time, all of the drive train is worn as a unit and makes no noise because of that. When one part of a new tighter tolerance set is used it can cause the old part to start making a bit of noise. Replacing all of the moving parts on the drive train, cassette, chain, and pulleys, with a good adjustment of the new parts should solve the noises. Smiles, MH
