Bikes with hydraulic brakes ship with the caliper detached from the fork , because forks are turned backwards to reduce box length.
but hose attached and pre bled.. by company supplying bike factory.
in bubble padded bags with a plastic Keeper in place between the pads,

you would be wise to take that keeper with you to stuff in whenever removing the wheel.

I may pull the racks off put them in the bottom of the box, unless the rear is not preventing the box closing

Get a lot of plastic packing stuff from bike shops, especially fork block .. take off the RD, Zip tie it to the rear wheel

Might well be. Then again...

Wondering if the best protection might be with partially inflated sleeping pads...

we initially thought of this as well,,, but if the sleeping mats get a hole in them that's not going to go over good either

Some good tips here, thanks everyone!

In the end, I did as was suggested earlier and carried the rack on in a shopping bag, with my helmet, seat bag and some other things crammed in there too.

We packed all our clothes, panniers and other things into a small carry on size roller suitcase (each) and carried on that, the shopping bag with rack and our bar bags with no problems. We then left the suitcases in the bike boxes at our accommodation which was the same for arrival and departure, since we rode a loop.

I would never have considered taking it on board, just because of the weird possibility of someone deciding it could be a weapon, at the security point, and voila, no more front rack....

Stick them in a bike box.... with wheels.
Two bits of plywood, 8 washers and screws and 4 castors. Strong enough to hold a Surly Troll with Rohloff and a 25kg Chinese shopping bag full of panniers stacked on top.
