I make wooden "pulleys" with hole saws of various diameters, a router with a 45 degree chamfer bit. Two of them sandwiched together with screws and glue and a big vise.

The key is to use several layers. Thin aluminum foil melts through real fast! It's just there for the accidental flick of them flame, not for constant heat. Welding blankets do well for this application.

This is super impressive. Ive always been curious does anyone know what sorts of loads those rear racks can support? Were there certain types of loads or bags that these racks were intended for?

@gugie, those racks are waaaaaay beyond anything I could ever pull off. It's problematic whether I should be allowed to swap out a flat inner tube, and just the thought of installing metal fenders, such as those sold by VO, on one of my bikes is enough to give me hives It would not even occur to me that racks like that could be fabricated in a home shop, much less that they could be constructed on the bike. Absolutely gorgeous and a more than fitting addition to that Rene Herse.
